Strange. There's something wrong with your fontconfig configuration.
Try deleting and redownloading MPlayer OSX Extended to check if the fontconfig config got corrupted.
Also check your subtitle scale and encoding preferences and check the MPlayer.log to see if it gets applied correctly.
